Allemanni - an apt name.

Is it possible that the tribal confederacy of the Allemanni could've sperad further, resulting in a powerful tribe that could, perhaps, threatan Rome herself? A tribe to rival the Goths, Franks, and Huns?

Any ideas?
 
The easiest way to expand would be to accept other tribes into their union, as the Franks have done.

Suitable candidates would be the Burgundians and Langobards, for starters, and then perhaps neighboring Frankish communities.

well, they already did threaten rome and rivaled the franks and goths. the allemanni had invaded roman territory and had been a thorn in the roman side for hundreds of years.

and the allemanni had on numerous occasions invaded gaul/francia, giving the goths and later the franks some serious problems. all one really needs to do to give them more of an edge is just throw in some more smaller tribes to give them just that extra push, which could have led to them settling in southern gaul, or maybe iberia.
 
According to one theory, the Bavarians are not one of the old tribes like the Alamans, Saxons, or Langobards; but a combination of Alamans with the native Celto-Roman (and partially Slavonic) population.

So if this theory is true, we can expand the Alamans in a subtle way: Let them settle Bavaria more slowly, but still numerously. Then a Bavarian identity can perhaps be prevented; but the Alamans will still supersede the cultural identity of the resident population.
